Fabrication Pavilion Pinup Space and Storage

Back to school is right around the corner—just in time for the new Rural Studio pinup space! Over the past two months, the Fabrication Pavilion has had a serious update. One of its shear walls has been transformed into storage and very luxurious outdoor pinup space with its own weather screen protection.

Someone Has Framed Us!

In our last update, we tilted the northern and southern walls into place, and installed the header beams to span the 16-foot distance between them. This beam serves many purposes in the design. It is a parapet wall around the perimeter, structure for the top plate, and a surface for the storage doors to close on to. After that, we framed the roof, taking care that the heights matched on both sides of the shear wall. A center column was installed under the header beam, resulting in two separate door openings.

Next, we closed the box, cladding the walls and roof in plywood.

Raise the Roof

Due to its low slope, the team found the best way to waterproof the roof was to use a Peel-and-Stick system. First, we painted the whole surface with an asphalt primer. Then, we laid the underlayment and roofing membrane. We took great care to seal the gaps between the shear wall and the roof framing.

Shocking Developments

We ran conduit from the existing breaker box to lights and outlets along the outer walls. These outlets will provide easy access to use power tools and of course provide a convenient place to plug in a screen for presentations.

A Jamb-Packed Experience

Now, we have our walls, but where are the doors?

The storage space doors are NOT small, being three feet wide and ten feet tall. This size allows easy tool access and makes for fewer joints / interruptions in the Homosote pinup board walls. The doors metal frames were fabricated off site, out of steel. The team consulted with Chicago Brass to spec the appropriate hinges and door hardware, then created a set of fabrication drawings for the rigid steel doorframes with integrated handles, designed to accommodate the attachment of exterior materials and a central pivot hinge. The pivot position allows the door to be flush to the exterior wall when closed. Structural engineer, Joe Farruggia, suggested we support the doors with a steel top plate that would hold the pivot hinge vertical and support the doors.

Fabrication

Anna had the wonderful opportunity to participate in the fabrication of the doors at her dad’s fabrication shop, Leach & Company in Gadsden, AL, creating plasma cutting files, cutting holes for the attachment of door hardware, and welding the pieces into frames.

Installation

Afterwards, we brought the frames to Newbern and bolted them into the concrete slab. We positioned the pivot hinges carefully to ensure a balanced swing for the doors.

We installed wood to the threaded rods on the inner surface of the door frames to attach plywood. The doors and walls were all clad with plywood and dimpleboard. Dimpleboard creates an air gap that will allow the plywood and Homasote to dry out if hit by wind driven rain.

A Hole Ordeal

Shortly after the delivery of the doors, the perforated aluminum for the screen arrived. The screen covers two bays, to offer wind, glare, sun and driven rain protection. The two bays are a test, something we can live with for a bit, before investing in the rest of the south side of the pavilion. The process of installing the screen began with the columns. Three columns had a long Unistrut channel installed vertically along their outer faces. The 18-foot aluminum panels were mounted to the Unistrut using spring-loaded channel nuts. The team installed them from bottom to top so that water can run down the screen’s surface.

All It’s Pinned Up To Be

Finally, the team installed the finish materials and accessory utilities. The team marked out the placement of all the screws using a jig, so that the surface would remain consistent across all sides. Then, we installed flashing along the bottom of the walls and the Homasote above. The material continuity around the storage allows the doors to blend in allowing the pinup walls to feel like one continuous surface wrapping around the shear wall.

The steel top plate wraps down the southern side, and is fully clad in the gray metal. This creates a separate utility area between the south side of the pinup space and the translucent screen. The team installed custom hooks for storage. The space is equipped with safety equipment, first aid kits, cleaning supplies, and a water spigot.

A set of outdoor utility lights with custom steel shades was installed last. We mounted the lights facing upwards, allowing the light to reflect off the ceiling and wash down the Homasote walls. This indirect lighting diminishes glare while enabling clear viewing of drawings after sunset.

Now, you may be wondering what we’ve decided to name the space… Being a campus project, we thought that it would be appropriate to let the students users decide what it should be called. So we put up a plaque inside the structure with a list of possibilities. Which one is your favorite?

First Presentation

We wrapped up construction with a celebratory lunch with our families, faculty, and all the new students here for the Fall 2024 semester. After a delicious meal of catfish, everyone gathered in the Fabrication Pavilion for the space’s first presentation. We walked through the whole process of the project’s design and construction and showed off construction drawings and renderings.

There’s still work to be done repairing the Fabrication Pavilion roof, but we are proud to present the end of this phase of the project. We will have a grand opening when the roof is completed.

In Summer-y: Innovative Storage, Stunning Screens, and Exciting Construction

Since Pig Roast, we’ve been working hard to finalize the design of our storage cube and screen, order and acquire materials, and start the construction process.

More than just a place to store

To achieve our goal of a continuous pinup surface while maintaining the functionality of the storage cube, our team has been deep diving into door design. As a result, we decided the doors will be the full height of the cube walls, and will be mounted using center pivot hinges to allow them to remain flush with the wall when closed. These hinges will be mounted into the concrete of the slab at the base, and then their tops will be held by a sturdy steel plate that wraps around the top of the wall and down the southern side.

Holy Moly, A Screen!

Additionally, we’ve also been working on the details of our screen. After hanging strings at several test heights, we discovered the final height of the screen should be 14 feet. Then, we decided it will be mounted to the exterior face of the columns using a Unistrut channel.

We considered many different perforation patterns and colors for the metal of the screen. In the end, we decided on a 7.2″ ribbed profile in midnight black perforated with 1/8” diameter holes spaced 3/8” apart on center. This pattern will give us a good balance of transparency, glare protection, and rain protection.

Construction Zone

Two weeks ago, our team officially began construction. We began by gathering our building materials and setting up our construction zone on the Fabrication Pavilion slab. Then, we removed the white oak from the eastern shear wall, carefully cataloging each piece so they can be put back on the wall in the right order after construction ends. We marked out the placement of our walls on the ground, confirming that our corners were square, and then began constructing the walls.

As of now, the northern and southern walls are in place and braced against the shear wall, and the two end columns of the east and west sides have been attached. Next, we will be making a large header beam from 2″ x 12″ lumber to span the entire length of the east and west sides and make room for doors in the future.

Presenting… Your New Leftovers!

Summer has begun, and we’re getting ready to begin our tenure as official “leftovers” here on the Fabrication Pavilion team.

Pig Roasted

At the end of April, Pig Roast was the main event. Our team had a great time attending alumni lectures, seeing all the projects in progress, attending the Rosie’s Home ribbon cutting (two members of our team worked on the project in third year), and presenting our design to all of our visitors. The night ended with a bang of Samuel Mockbee’s famous “whiffle dust” and a graduation ceremony under the stars, with roasts of graduates and delicious catfish all around.

We graduated!

The next weekend, the team made the trip to Auburn for the university’s graduation ceremony. It was a wonderful day surrounded by friends and family.

What’s the Scope?

After a lot of reflection and unforeseen circumstances, the scope of the Fabrication Pavilion project has changed. From now on, primarily we will be focusing on a prototype weather screen, a presentation and tool storage core, and the replacement of the existing roof.

Weather to Screen

Since we returned from graduation, we have been refining the design of these elements, beginning with the weather screen. We have been testing out different heights visually against the existing columns, and hammering out the details of how this new system will interact with the existing structure. With the redefined scope, we will be constructing a screen on the eastern side of the pavilion to test its effectiveness long-term, and the faculty will be installing the screen at the western side after the roof is replaced.

A Storage Core

Further, the mock-up that we built for Pig Roast was an overall success. It served well as a pinup space for both the Fabrication Pavilion and CLT Core House teams. We have been refining this design to serve as a storage area for woodworking and metalworking tools and cleaning supplies, utility access, and a presentation space.

The concept is for the presentation space to appear as a continuous plane the eastern shear wall. The closet doors will be concealed to maintain this as a clean surface for pinups. The utilities will be concealed in the space between its southern wall, while the tools can be safely locked inside. Finally, this core will provide electrical outlets for building and PowerPoints. We have also been exploring lighting solutions for nighttime presentations.

With Strong Steel and Friendship: It’s All Column Together

It’s time for another check-in on the Rural Studio Fabrication Pavilion. We have been working on column repairs, construction plans, and new structural ideas. In addition, we’ve been reevaluating our goals for weather screens on campus.

Column Construction

In the last month, we replaced the splice plates on the final sets of columns. With the help of the CLT Core House team and the 3rd-years, we were able to transport and disassemble the excess scaffolding. Now the slab is clear for the next phase of the renovation: the roof.

Raising the Roof

The main dilemma of repairing the Fabrication Pavilion roof is what the new structure will be made of. The roof acts as a diaphragm that links all the trusses in the Pavilion together, allowing them to act as one. So, the new roof needs to be strong and able to span the distance between each truss. It must also achieve our aesthetic goals for the project. After working through full-sized detail drawings with our professors and guest consultants like Dan Wheeler, we concluded that our best option for ceiling material is structural metal decking.

The Shear Possibilities

As we consider the design of our western extension, our team has decided to expand on what Rural Studio has learned about bypass construction from the original Pavilion. Rather than making the structure out of large, heavy pieces, we will use an aggregation of smaller steel members joined with through bolt connections. Using smaller pieces to create a larger system will make the construction process easier for our team. This method will also allow us to make consistent column connections to other parts of the structure, such as the roof and weather screen.

We plan to remove the Fabrication Pavilion’s western shear wall to open up the space around the loading dock. As a result of this decision, the new steel structure needs to be rigid enough to replace it. After a conversation with our structural engineer, we have begun using ENERCALC to refine our ideas, especially through testing the shear capabilities of each of our structural column schemes. This testing has resulted in the design of a vertical column truss that can handle the building’s heavy wind loads.

Don’t Forget Your Sunscreen

Over the past month, we have been working through a variety of weather screen designs. We have evaluated each idea’s materiality, rain protection, and resultant light quality. Recently, we have been experimenting with schemes that cover a larger portion of the south side of the Fabrication Pavilion. This approach will provide protection from our most aggressive rain as well as create a ‘theater of construction’ that can be seen from Morrisette House.

Model Citizens: Small Scale, Big Ideas

We’re back! It’s our first blog post of the new year. We hope everyone had a wonderful holiday break—the Fabrication Pavilion team surely did. We spent our break scattered across Alabama and Texas, but we made time to be together as well to see Christmas lights, visit aquariums, and go to festivals.

Now it is time to ring in the new year with models, repairs, and lots of new screen ideas!

Small-Scale Model Making

We started off the semester by building a ½” scale model of the Fabrication Pavilion. This allowed us to closely examine how the structural elements were constructed. The finished model of the back half of the pavilion is five and a half feet long. That’s as tall as some of our team members making us “model citizens”! This large model has helped us test out how the new extension will interlock with the original structure and will allow us to test out other design elements, like rain screens, in the future.

Neck down, Heads Up!

During “Neckdown” Week, we worked on maintenance projects at Perry Lakes Park, Newbern Town Hall, the Model Homes, and Morrisette Campus. At the end of the week, the four of us came back together to continue work on column repairs. It is officially time to move the scaffolding to the other end of the pavilion for phase two of repairs!

Screening our Big Ideas

After Soup Roast Review, our team decided to make weather screening a larger focus of the Fabrication Pavilion extension project. To provide Rural Studio with more opportunities for prefabrication in the future, it is important that a portion of the pavilion has adequate rain protection. We are currently experimenting with different schemes with the help of our guests from Gluck+ and Andrew Berman to balance protection, natural light, and ventilation. We also need to consider how these screens interact with the existing structure and the new roof plane that will be installed at the end of the repair process.
